How to Reduce Wear of Large-Size Girth Gears for Mining Equipment?

Mining girth gears

Mining girth gears (the big ring gears on ball mills and rotary kilns) run under heavy loads and tons of dust. They're designed to last over 12 years — but in real life, most only make it 5 to 8 years. Some don't even hit 4 years. To keep them from wearing out too fast, you need to get five things right: material, manufacturing, installation, lubrication-sealing, and maintenance.

1. Pick the Right Material

Go with high-alloy steel. ZG42CrMo or 42CrMo4 are solid choices. The right mix of carbon, chromium and molybdenum gives you the strength and fatigue resistance you need. Normalized hardness should be around HB210–240.

Keep the steel clean. Use bottom-blown argon, LF refining and vacuum degassing (VD). Keep sulfur under 0.010% and phosphorus under 0.015% — this cuts down casting defects like sand holes and blowholes significantly reduces potential casting defects.

Hardness matters. Girth gear tooth surface: minimum HB300. The pinion that drives it: minimum HRC45.

2. Get the Manufacturing Process Right

Cast it right. Sodium silicate sand moulding works well. Design the gating system so the molten steel fills the mold evenly and gives you a dense, solid structure.

Heat treat it properly. Quench + high-temp tempering (quenched-and-tempered) gives you hard teeth with a tough core — resists meshing wear and handles shock loads. Post-casting normalizing + tempering refines the grain and relieves stress. Keep hardness variation within 30 HB and distortion under 10 mm.

Machine it better. Bump the precision grade from 9-9-8DC up to 8-8-7DC or 8-7-7DC. Drop surface roughness from 3.2 μm to 1.6 μm. This makes the gears mesh better and the oil film last longer.

Profile relief helps. Modify the tooth profile to reduce stress concentration. Use CNC gear hobbing and keep quality control tight.

3. Install It Right

Check the meshing. Make sure tip clearance, run-out and tooth contact all meet specs. Don't forget — the mill body deflects under load, so calculate the elevation difference between feed end and discharge end. Otherwise you'll get partial loading and that's trouble.

Fit the pinion carefully. Use press-fit, not hot-fit. Hot-fitting can anneal the pinion and soften the teeth — that means early failure. Replace worn pinions on time. If the clearance gets too big, the shock loads will wreck the girth gear faster.

Don't skip the run-in. New girth gears need more no-load running time than you think. Then gradually increase the load during trial run. Once the run-in is good, clean everything and put in fresh oil.

4. Lubrication & Sealing — Don't Cheap Out

Use good gear oil. High-viscosity, high-oiliness oil with polar additives. It sticks better and forms a stable film. Use heavy-duty lubricants that build a tough protective layer for extreme pressure conditions.

Spray lube is the way to go. Automatic spray lubrication systems for the girth gear-pinion set are helps optimize oil film thickness and improve contact fatigue life than the old-school methods. They inject a measured amount of grease at set intervals. PLC control lets you dial in the exact amount per cycle.

Keep slurry out. Redesign the gear guard with sand-slurry baffles. Fix the liner bolt seals to effectively prevent slurry ingresssignificantly reduces potential casting defects. If slurry gets in, the wear rate goes through the roof.

5. Maintenance — Stay on Top of It

Clean and change oil at least once a year. If you find slurry, water or anything else in the gear set, shut it down immediately. Clean the girth gear, pinion and oil sump thoroughly before putting in new oil.

Check things regularly. Watch the spray lube system and tooth surface temperature. Every 1–2 years, clean the whole lubrication system with organic solvent to get rid of built-up deposits.

Inspect your castings. Run triple spectroscopic tests (before, during and after the furnace). Do full NDT — UT (ultrasonic) and MT (magnetic particle). Plus tensile and impact tests. Find internal defects before they become problems.

FAQ — What People Usually Ask

Q1: How long will a girth gear last in a dusty mine?

With good sealing and lube, ZG42CrMo gears can do 5–8 years. If you can't stop slurry from getting in, you might get less than 4. Spray lube + sealing upgrade is your best bet.

Q2: What's cheaper — repair or replace?

Cast steel gears can be repaired (addendum modification or high-pressure-angle method) for a reasonable cost. Welded gears? They distort badly and are hard to fix. If they're too far gone, you're looking at a full replacement — much more expensive.

Q3: Does machining precision really matter?

Big time. Going from 9-9-8DC to 8-8-7DC and dropping surface roughness from 3.2 to 1.6 μm gives you a thicker oil film and helps optimize oil film thickness and improve contact fatigue life contact fatigue life. Wear slows down noticeably.

Q4: How often do pinions need replacing?

Every 2–5 years for peripheral drive setups. If you keep running with worn pinions, the clearance gets too big and the shock loads will kill your girth gear faster. Use press-fit installation — avoid hot-fitting.

Q5: What do most people mess up during installation?

They forget about deflection under load and don't calculate the elevation difference between feed and discharge ends. That causes partial loading. Also — don't rush the run-in. Give it more no-load time, stage the load increase, and change the oil after it's fully run in.

Bottom Line

Cutting down girth gear wear comes down to: pick the right material, machine it right, install it properly, keep it lubed and sealed, and don't slack on maintenance.
